I'm currently playing with screen frames made of PVC pipes (specificly a spider web design) and have been thinking about a layout involving projectors behind large fake umbrellas. I think I can accept the problem of pipes casting shadows but I'm checking to see if anyone has played with blocking methods to create round or octogonal screens.
Any help or should I stop posting 2 hrs after closing time?

try the sun shades that go in auto windows... they make some that are nice and silver y... sewing them (pinning them) together you can make decent sized screens with multiple rounded squares that make up the surface... you could also hang them. did I mention they're dirt cheap too?

Just make sure that they don't burn! Sorry to sound like your dad - but I feel its REALLY important to emphasise this point every time this sort of post comes up. There is plenty of info on the web, and if in ANY doubt, go along to your local theatre - they know all about flameproofing stuff!

to mask off the video image use a cheap video mixer that will let you do a cirle wipe to black - set the projector up and then adjust the wipe to mask the screen - move the projector a bit to get it all centered properly.
and do make sure the screen is fireproof :flamethro
